Almost every piece of jewelry is made one of two ways, and most buyers are never taught the difference, even when they’re standing in front of a maker deciding who should handle their heirloom gold redesign. These two methods aren’t just different techniques: One is a disappearing skill that handles the risks of reused gold differently and comes with a real physical advantage.
Here’s what’s actually at stake in heirloom gold redesign, and why I build my jewelry the way I do.

Old Gold Needs Extra Care. That’s Why I Hand Fabricate.
- Cast jewelry is poured. Molten gold fills a mold, then cools into shape. It’s ideal for reproducing the same design quickly and consistently.
- Hand fabricated jewelry is built by hand from sheet or wire, hammered and formed into shape. It’s slower and stronger, which is why it’s usually reserved for bespoke work — and also why it’s a disappearing craft.
- Fabrication comes with a mechanical bonus: metal that’s worked by hand gets measurably harder, typically 20-35%, not the unproven “50%” you’ll often hear.
- It also catches a hidden risk cast jewelry can’t: porosity, tiny defects that are far more likely in reused gold. Fabrication reveals it at the bench instead of years later.
Two Ways to Make the Same Piece
Cast jewelry starts with a mold, usually carved in wax or 3D-printed, then invested in plaster and burned out to leave a cavity. Molten gold is poured or forced in, cools into shape, and the mold is broken away to reveal the piece. This is how the vast majority of jewelry gets made, since it lets brands reproduce a design quickly and consistently. When Mejuri or Cartier makes a piece of commercial jewelry, the one that arrives at your door needs to look exactly like the one in the showroom.
Hand fabricated jewelry, on the other hand, uses no mold at all. It starts with flat sheet or straight wire. A maker cuts, files, bends, hammers, solders, and rolls the metal directly into the final form, piece by piece, entirely by hand. It takes longer than casting, and it’s usually reserved for high-end bespoke work, heirloom pieces, and complex components requiring high metal spring-tension that casting can’t provide.
The Artisanal Skill Behind Hand Fabrication, and Why It’s Disappearing
Casting is faster, more standardized, and makes jewelry at scale actually possible, which is why most of the trade has moved that direction. It’s also a far more accessible way to start making jewelry. A CAD program and a relationship with a casting house cost a fraction of what it takes to equip a working bench. Apprenticeships, the traditional way fabrication skills got passed down bench to bench, have also largely disappeared, so the slower path has fewer places left to actually learn it.
What’s left is a shrinking group of people able to build the skill the old way. Every fabricated piece comes from decisions that require experience: how hard to strike the metal, when it needs annealing before it cracks, and how a join will actually hold are judgments built one at a time, usually over many years and many failures.
But that risk cuts both ways. Because the shape isn’t locked in ahead of time, I can respond to the metal as I go, letting the design emerge as part of the process of creation.
It’s the same reason people are drawn to live music over a recording: The irreversible choices artists make in creation breathe life and energy into the art.
Why Your Gold Is Different From New Gold
New gold, straight from a refiner, is clean and predictable. It’s exactly what most casting houses are set up to work with, and it’s also the most pleasant material to fabricate with.
Heirloom gold isn’t that. A ring that’s been resized twice has solder seams from two different repairs. A piece that’s sat in a drawer for thirty years may have picked up surface contamination you’d never see with the naked eye. None of this is a flaw in your jewelry. It’s just what happens to gold that’s been lived with. But it does change what happens when that gold gets melted down.

When contaminated gold is remelted and poured into a mold, the odds of trapped gas or voids forming inside the casting go up. This is called porosity, and it’s the risk worth understanding before you decide how your piece gets made.
Porosity: The Risk That’s Higher With Reused Gold
Porosity can happen in any casting, new gold or old. As metal cools from liquid to solid, it forms a coarse internal structure that can trap microscopic voids as it solidifies. A 1985 study on gold jewelry casting, published in the research journal Gold Bulletin, found that in cast 18-karat gold, porosity affects the metal’s ability to bend without cracking far more than it affects raw strength. A porous piece can test out strong on paper and still be more likely to crack under the ordinary stresses a ring goes through every day.

What changes with reused gold isn’t whether porosity can happen, but the likelihood. New gold from a refiner has a known, consistent alloy composition a caster can account for. Heirloom gold doesn’t. Past repairs, and years of surface exposure introduce contamination that a caster can’t always identify before the pour, and that unpredictability is what raises the odds of porosity.
Modern casting, done well, is genuinely good at minimizing porosity. But porosity beneath the surface doesn’t always show itself, and the issue is that when it does slip through, there’s often no way for customers to tell just by checking out the finished jewelry — nor should quality control be their responsibility.
How Hand Fabrication Changes the Porosity Equation
Fabrication doesn’t skip the melt entirely. Your gold still gets poured once, into a simple ingot. But from there, every hammer blow and pass through the rolling mill physically works the metal. This brings a benefit: contamination-related weakness is either resolved through compression, or reveals itself as cracking or splitting during the work itself, long before your piece is reaches your hands. If I encounter any issues, I clean, re-pour, and re-fabricate the stock. It’s an inconvenience on my end, but not a hidden risk that follows your piece out the door. In the rare case gold turns out too compromised to work with directly even after cleaning and re-pouring, a situation I haven’t personally run into, it isn’t wasted. It can still go to a refiner and be professionally recycled, just combined with other gold.
This is all part of why heirloom gold redesign is a rare service. Most jewellers cast, since it’s faster, more standardized, scalable, and easier to offer at lower price points. Working your gold by hand takes longer, and accepting family gold means occasionally discovering an issue mid-project that needs even more time. I’m comfortable with these challenges in heirloom gold redesign, but I understand why other jewellers aren’t.
When I’d Recommend Recycling Instead
If the sentimental value in your piece lives more in the design than in the literal atoms of gold, a specific shape, a stone, a style, I’ll sometimes suggest sending it to a refiner instead. Professionally recycled gold comes back as new, pure metal, removing the contamination risk entirely.
Hardness Is the Guaranteed Bonus of Hand Fabrication
Let’s set porosity aside. There’s another advantage to hand fabrication, and I think it’s under appreciated. It’s a well-documented metallurgical effect called work hardening. Every hammer blow and pass through the rolling mill refines the metal’s internal grain structure and measurably increases its hardness. I am literally forging your jewelry. Unlike the pistons in a high end race car, your jewelry doesn’t strictly need to be forged–but it’s reassuring to know that I’ve pounded some extra hardness into your piece!
For the real nerds, this is a quantifiable effect. Whereas recorded cast pieces measured roughly 150 on the Vickers hardness scale (a standard measure of resistance to denting), work-hardened pieces of that same alloy reached 180 to 200-plus in testing done for a patent on hardened gold alloys. Research from the Santa Fe Symposium, a respected jewelry metallurgy conference, suggests a hardness of 1.5 to 2 times that of cast gold when accounting for both work hardening and age hardening in alloys that allow for it. Trade hardness data for standard 18-karat alloys shows a similar pattern, from roughly 85-125 Vickers as cast up to 170-230 once properly worked.
You may have heard the claim that fabricated pieces are 50% stronger, harder, or denser than cast pieces. I haven’t been able to find any empirical data to substantiate this, even though it’s repeated often enough to sound like fact. Real gains cluster closer to 20-35% harder, or significantly more in specific alloys with additional heat treatment. Still, for a piece you’ll wear daily, that’s a genuine difference.
So, Cast or Fabricated: What Does It Actually Mean for Your Jewelry?
A hand fabricated piece has been shaped by hand and tested by the mechanical forces of its creation at every step, meaning it’s gone through a quality control phase that can’t be replicated any other way. It also comes out measurably harder than it would have cast, and it carries something a mold can’t produce: the artisanal quality of something that’s actually been made by hand.
A well-cast piece from clean, new gold usually turns out sound. It just doesn’t come with the same built-in certainty, or the small hardness gain, that fabrication guarantees. But a cast piece built from your specific heirloom gold carries a risk that’s harder to rule out, and one you can’t verify just by looking at the finished result.
That’s the actual decision in front of you: not which process is universally better, but which one fits the material and spirit of the piece you’re trying to make.
